Hydrochloric Acid Pickling Liquor Regeneration Wastewater Treatment: Acid Recovery and Iron Chloride

Steel is pickled in hydrochloric acid to remove scale before it is rolled, galvanised or coated, and the acid eventually becomes spent with dissolved iron chloride. Rather than discharge or neutralise this stream, most modern plants regenerate it: the spent liquor is roasted to drive off the acid, which is recovered for reuse, leaving an iron oxide and a small water stream. The water problem in a regeneration plant is therefore much smaller than in a once-through pickling line, but it is not zero, and the design question is the water balance around the regeneration circuit rather than the pickling bath itself.

A Closed Acid Circuit

In a regeneration plant the spent pickle liquor is sprayed into a roaster where the iron chloride breaks down and the hydrogen chloride gas is recovered and reabsorbed into fresh pickling acid. The acid leaves the loop as a product, not as a waste.

What remains after roasting is iron oxide and a small amount of process water, and the bath is topped up with recovered acid rather than fresh, which is what makes the circuit economical.

Because the acid is recovered, the water that would otherwise carry the whole chloride load is largely removed from the discharge question.

The Water That Stays

Even a regeneration plant has a water balance. Condensates, scrubber water and equipment cleaning still leave a stream, and it carries residual chloride, iron and the salts from any neutralisation.

That stream is small compared with a once-through line, but it is still chloride-rich and acid or alkaline depending on where in the circuit it comes from. We have written about the downstream implications separately in Titanium Dioxide Pigment Wastewater Treatment system.

Where the plant is tight on water it recirculates as much of this as the chloride balance allows, and only bleeds the excess. The process logic sits close to what is described in Lithium Battery Recycling Wastewater Treatment, particularly on the pretreatment side.

Iron Oxide and the Solids

The iron from the pickle liquor leaves as iron oxide from the roaster, and that oxide is a saleable or reusable product rather than a sludge in a well-run plant. The process logic sits close to what is described in Ammonium, Fluoride and Radioactive Residue, particularly on the pretreatment side.

The small amount of fine iron that reaches the water is precipitated as hydroxide, and that sludge is far smaller than the iron load of a once-through neutralisation.

Because the bulk of the iron is recovered as oxide, the water-side sludge handling is a minor cost rather than a major one.

Chloride and Reuse

Chloride does not precipitate and accumulates in any recirculated water, which is the constraint on reuse and the reason a plant bleeds rather than closes completely.

Measured Results from Plants We Built

For comparison, our 2022 project in Xingtai, Hebei ran at 100 m³/day with influent COD near 2,300 mg/L and treated water around 216 mg/L. That is 90.6% removal in practice, not on paper.

A second unit of the same class, delivered in Putian, Fujian during 2021, ran 190 m³/day at 1,000 mg/L feed COD down to 500 mg/L.

Where the chloride balance allows, recovered water returns to the pickling area or to the roaster scrubber, and the bleed is treated for residual metal and pH before it leaves. The process logic sits close to what is described in Aluminium Anodizing effluent, particularly on the pretreatment side.

The treatment of the bleed is a modest neutralisation and precipitation job compared with neutralising a full spent-pickle liquor.

Recover the acid. A regeneration plant exists to return the HCl to the bath, and that recovery is what removes most of the chloride from the discharge question. Much of this mirrors the situation set out in Phosphoric Acid Plant effluent.

Balance the water, not just the chemistry. The chloride sets the reuse limit and the bleed is what keeps the circuit stable.

Finally, recover the iron oxide. It is a product, and sending it to sludge disposal is paying twice.

Why Choose Baihuipu as Your Manufacturer

Picking a supplier for this kind of plant is mostly about who carries the risk when something goes wrong. We have built this equipment for more than twenty years, and we are the ones who fabricated it, programmed the controls and will still answer the phone three years from now.

In-House Fabrication

Our Guangdong works produces everything from standard modular units to fully bespoke lines. Building in-house keeps cost, schedule and quality under our own control rather than a subcontractor's goodwill.

20+ Years Across Dozens of Industries

Experience matters most when your waste stream behaves nothing like the textbook example. We have dealt with toxic organics, heavy metals, extreme salinity and refractory COD in food processing, chemical manufacturing, electroplating, mining and municipal projects.

Complete Units and Turnkey Plants

Whether you need a single package unit or a turnkey installation with civil works, we deliver the entire treatment scheme. Our engineering team covers process, mechanical, electrical and automation so one party owns the outcome.

Spare Parts and After-Sales Support

We carry membranes, pumps, blowers, diffusers and instruments for every system we supply. Remote support through the PLC is standard on most builds, and on-site service covers commissioning, training and urgent callouts.

Frequently Asked Questions

What happens if the incoming hydrochloric acid pickling load exceeds the design figure?

Load swings are the most common reason plants underperform. We set the design envelope from your worst-case samples, not your average ones, and specify enough buffer in the biological stage to ride out shocks. If your process genuinely shifts up permanently, we can usually add capacity in stages.

How do you handle sludge from this process?

Sludge handling is where most budgets quietly blow out. We size dewatering against realistic solids production, and we usually recommend a filter press for this duty. The disposal route — landfill, incineration, or a licensed contractor — should be confirmed before commissioning.

How long does a hydrochloric acid pickling system take to deliver?

Standard units ship in about 10 to 11 weeks. Custom trains with water that stays included run longer — plan for 15 to 22 weeks once detailed engineering starts. Site installation and wet commissioning add another few weeks.
