Phosphoric Acid Plant Wastewater Treatment: Fluoride, Phosphogypsum and Acidic Pond Water

A phosphoric acid plant attacks phosphate rock with sulfuric acid and separates the product from a calcium sulfate solid, and the water that circulates through that circuit is acidic, fluoride-bearing and carries the trace metals that came in with the rock. Most plants run a closed pond water circuit rather than a discharge, which changes the problem from treatment to balance management. Where a discharge does happen, fluoride and phosphate are the two constituents that set the treatment, and the trace metals decide how the sludge is classified.

The Gypsum Circuit

Phosphate rock is digested in sulfuric acid, producing phosphoric acid and calcium sulfate, and the gypsum is separated by filtration and washed.

The wash water and the filtration liquor are acidic and return to the circuit rather than leaving it, which is why most plants operate with little or no liquid discharge.

The gypsum is conveyed as a slurry to a stack or pond, and the water that drains from it is the stream that eventually has to be managed. We have written about the downstream implications separately in Brackish Water Reverse Osmosis system.

Pond water is acidic and carries phosphate, fluoride and sulfate at significant concentration, and it is the stream a treatment plant is actually built for.

Because the circuit is closed, the balance is controlled by rainfall and evaporation as much as by process flows, and a wet season surplus is a real operational event.

Fluoride

Phosphate rock contains fluorine, and in the digester it is released partly as hydrogen fluoride and silicon tetrafluoride, which report to the off-gas scrubber and to the pond water.

Fluoride is removed by precipitation as calcium fluoride, and the precipitation is run with a calcium excess to reach the solubility floor.

Where fluoride is recovered as a fluosilicic acid from the scrubber, that stream is a product rather than a waste, and it removes the largest fluoride load from the water.

Fluoride also dictates materials. It attacks glass and concrete, and a circuit that ignores this fails early.

Phosphate

Phosphate in pond water is removed by precipitation, most commonly with lime, which produces a calcium phosphate sludge. Plants dealing with comparable loads face many of the same trade-offs covered in Snack and Convenience Food Wastewater Treatment.

Lime precipitation is run at a pH high enough to precipitate phosphate well, and because the water is already acidic the lime dose is large. Where several streams need joint treatment, Gelatin and Collagen Production Wastewater Treatment system is the more detailed reference.

The phosphate sludge is usually returned to the circuit or to the gypsum stack rather than disposed of separately, which keeps the phosphorus in the plant.

Where a plant has a fertiliser operation on site, recovering the phosphate into product is more attractive than precipitating it to waste.

Trace Metals

Phosphate rock carries cadmium, uranium and other trace metals, and those follow the acid and the gypsum rather than staying in the rock.

process equipment overview

Cadmium is the metal that most often sets the discharge limit and the one that decides whether a gypsum stack residue is classified as hazardous.

Precipitation as hydroxide or sulfide removes cadmium where a discharge is required, and the sludge is classified accordingly.

Removal Rates Across Our Installed Base

Across 42 commissioned plants where we hold complete COD records, influent COD ranged from 200 to 172,000 mg/L and treated effluent from 50 to 5,000 mg/L. Average removal across that set is 87.1% — not a marketing figure, but the measured mean.

That average is worth pausing on. It sits well below the 95%-plus numbers most suppliers quote, because the set includes genuinely difficult streams. On some electroplating and municipal duties the installed configuration only reaches about half the influent COD, and saying that up front is more use to you than a number the plant will never hold.

Uranium is recovered commercially from phosphoric acid in some jurisdictions, and where that is done, it removes the radionuclide from the water circuit at the same time.

Neutralisation Practice

Neutralising pond water is the standard treatment, and lime is the usual reagent because it handles the phosphate and the fluoride in one step.

Two-stage neutralisation gives a cleaner separation between the fluoride-phosphate sludge and the metal-bearing fraction.

The treated water is often returned to the circuit rather than discharged, so the neutralisation step is as much about protecting the circuit as about meeting a consent.

Operating Notes

Manage the water balance, not just the water quality. A closed gypsum circuit fails in the wet season through surplus, not through concentration.

Recover fluoride from the scrubber where a market exists. It is the single largest load reduction available at most plants.

Finally, classify the sludge from the rock you actually process. The trace metals that govern disposal come in with the ore.

Combining Treatment Stages

Where several streams need joint treatment, High COD and Recalcitrant Residues is the more detailed reference. Most facilities do not run a single clean stream, and a shared equalisation and biological stage is usually the economical answer once the streams are chemically compatible.

Why Choose Baihuipu as Your Manufacturer

Choosing a manufacturer here comes down to one question: who is still accountable once the commissioning team flies home. Our answer is that we build and programme our own equipment, then stand behind it for the life of the plant.

Manufacturing Base in Guangdong

Owned production lines mean we control tolerances, materials and delivery. Standard modular units and bespoke skids are both built by our own people, so schedule commitments are ours to keep.

20+ Years Across Dozens of Industries

Experience matters most when your waste stream behaves nothing like the textbook example. We have dealt with toxic organics, heavy metals, extreme salinity and refractory COD in food processing, chemical manufacturing, electroplating, mining and municipal projects.

Complete System Responsibility

One supplier, one process guarantee. We take the plant from preliminary screening through to membrane separation, evaporation and brine management, with process, mechanical, electrical and controls engineering handled internally.

Certification and Export Practice

CE marking is standard and we work to ISO 9001 procedures. Where a project calls for specific material grades, pressure vessel certification or ATEX-rated equipment, we build to that standard and ship the full documentation pack.

After the Handover

Spares for everything we install are held in stock. Remote telemetry is available on most systems, and our service engineers commission, train your operators and turn out for emergencies.

Let's Look at Your Numbers

Share your water analysis and site constraints and we will give you a straight assessment of the process route and the realistic operating cost before you commit to anything. Contact our engineers at WhatsApp: +86 13631765076, or find us at hkbhp.com.

Frequently Asked Questions

What information do you need to quote?

Water analysis for your worst-case stream, peak and average flows, discharge limits, available footprint and utilities. If you do not have a full analysis yet, we can start from a partial one and flag the gaps.

Is phosphoric acid plant treatment suitable for water reuse?

Usually yes, once the fluoride stage is stable. Reuse normally means adding membrane polishing to bring conductivity and COD down to your process water specification. We would need to see your reuse water limits to size it properly.

How do you handle sludge from this process?

Sludge handling is where most budgets quietly blow out. We size dewatering against realistic solids production, and we usually recommend a filter press for this duty. The disposal route — landfill, incineration, or a licensed contractor — should be confirmed before commissioning.

What does it cost to run, per cubic metre?

Energy dominates, then chemicals, then sludge disposal. We give you a per-cubic-metre breakdown during proposal so you can compare it against your sewer charge — treating too aggressively is a common and expensive mistake.
