Aluminium Rolling Mill Wastewater Treatment: Rolling Emulsion, Oil and Alkaline Cleaner

An aluminium rolling mill runs on emulsion. Rolling oil, water and additives are sprayed onto the strip to control friction and carry away heat, and that emulsion eventually breaks down, picks up aluminium fines and has to be replaced. Add alkaline cleaner blowdown from the strip cleaning line and anneal furnace wash water, and the plant has three chemically distinct streams that are routinely mixed together before anyone thinks about treating them. Separating them at source is where most of the savings live.

What Rolling Emulsion Becomes

Fresh rolling emulsion is a carefully balanced oil-in-water system. Over weeks of circulation it shears through pumps and rolls, picks up fine aluminium from the strip surface, absorbs tramp hydraulic oil leaking from the mill, and accumulates the breakdown products of oxidation.

The result is an emulsion that has become too stable in some respects and too unstable in others. Free oil floats, emulsified oil stays suspended, and aluminium fines — typically a few microns, grey and reactive — stay dispersed for days.

When it finally fails specification, the whole charge has to go. That produces a concentrated, oily, metal-bearing waste with a COD in the tens of thousands. Diluting it into general site drainage is the common mistake; the volume of water needed makes treatment more expensive, not less.

Track emulsion life deliberately. Mills that change emulsion on a calendar basis rather than on condition routinely dispose of material that still had service life in it. For the reuse angle specifically, Acetic Acid and Vinyl Acetate Production Wastewater Treatment system goes further than we can here.

Splitting the Emulsion

Emulsion splitting is usually chemical: acidification or salt addition to destabilise the surfactant system, followed by coagulation and flocculation. Aluminium salts are effective and conveniently available on this duty.

Temperature assists. Heating emulsion to sixty degrees or above before chemical dosing improves separation substantially and reduces reagent demand, and most mills have waste heat available.

The separated oil phase is the recoverable fraction, and it has value as fuel or feedstock depending on contamination. Where tramp hydraulic oil is a significant component, the quality of the recovered phase drops and so does what anyone will pay for it.

Then there is the sludge. Aluminium hydroxide and aluminium metal fines give a voluminous, grey material that dewaters poorly and can be reactive. Characterise it before disposal — aluminium fines in a confined space can generate hydrogen.

Fine aluminium from the strip is chemically reactive at high surface area. It reacts slowly with water to produce hydrogen, and it dissolves readily at either pH extreme while being comparatively insoluble near neutral.

That amphoteric behaviour drives the treatment pH window. Below about pH five and above roughly pH nine, aluminium goes into solution; between those it precipitates as hydroxide. A plant that adjusts pH to meet one parameter can easily release aluminium while doing so.

Hydrogen generation in enclosed vessels and pipework is a genuine hazard. Thickeners, sludge holding tanks and any closed vessel accumulating fines should be ventilated and treated as a confined-space risk.

Keep fines out of the biological stage as far as possible. They coat biomass and accumulate in sludge, and they do not degrade.

Alkaline Cleaner Blowdown

Strip cleaning before annealing or coating uses hot alkaline cleaners to remove rolling oil. The baths are periodically dumped, and that blowdown is strongly alkaline, hot, oily and carries dissolved aluminium from the etching reaction.

Because aluminium dissolves in alkali, this stream can carry substantial dissolved metal even before treatment begins — sometimes hundreds of milligrams per litre. Neutralising to the precipitation window captures it, but the hydroxide sludge volume is significant.

Segregating cleaner blowdown from cooling water and stormwater matters here. The clean streams dominate by volume and would otherwise multiply the amount of alkaline waste requiring neutralisation.

Measured Results from Plants We Built

One reference point: a 10 m³/day installation we delivered in Shijiazhuang, Hebei (2022) was treating feed at roughly 1,750 mg/L COD and holding discharge near 90 mg/L, about 94.9% removal.

Heat recovery is worth considering. Cleaner blowdown leaves hot, and recovering that heat into make-up water is often cheaper than treating the extra volume it creates by cooling.

Water Reuse and Closed Loops

Rolling mills use a great deal of water and discharge a great deal of it. Much of that discharge is not badly contaminated — final rinse water and cooling water can often go back into the process after simple treatment.

Reuse changes the economics of emulsion handling specifically. If rinse water is recycled rather than discharged, the volume of water available to dilute spent emulsion disappears, which forces proper emulsion splitting instead of the dilution habit. That is a good outcome, even if it initially looks like a problem.

Watch chloride and conductivity in recycled water. Any recirculating loop accumulates dissolved solids, and on aluminium there is a corrosion reason to keep both in check rather than just an aesthetic one.

Operating Notes

Sample the emulsion itself, not the sump overflow. Composition differs, and dosing based on the wrong sample produces inconsistent splitting for months before anyone connects cause and effect. The process logic sits close to what is described in Weak Acid, Arsenic, Fluoride and Heavy Metals, particularly on the pretreatment side.

Keep hydraulic oil leaks fixed promptly. Tramp oil is the single largest driver of emulsion degradation in most mills, and the cost of the leak is paid twice — in emulsion life and in treatment.

Finally, monitor pH continuously on the treatment outlet, not by shift sampling. The aluminium solubility window is narrow enough that excursions outside it show up in the discharge before they show up in a log sheet.

Combining Treatment Stages

The same selection criteria reappear in Fluoride, Phosphogypsum Stack Leachate and Heavy Metals, which is worth opening alongside this one. Most facilities do not run a single clean stream, and a shared equalisation and biological stage is usually the economical answer once the streams are chemically compatible.

Why Choose Baihuipu as Your Manufacturer

Picking a supplier for this kind of plant is mostly about who carries the risk when something goes wrong. We have built this equipment for more than twenty years, and we are the ones who fabricated it, programmed the controls and will still answer the phone three years from now.

Manufacturing Base in Guangdong

Owned production lines mean we control tolerances, materials and delivery. Standard modular units and bespoke skids are both built by our own people, so schedule commitments are ours to keep.

20+ Years Across Dozens of Industries

Experience matters most when your waste stream behaves nothing like the textbook example. We have dealt with toxic organics, heavy metals, extreme salinity and refractory COD in food processing, chemical manufacturing, electroplating, mining and municipal projects.

Documentation You Can Actually Audit

Each system ships with as-built drawings, material certificates, welding records and a functional specification. If a client's own consultant wants to review the process calculation basis, we hand it over rather than treating it as proprietary.

Complete System Responsibility

One supplier, one process guarantee. We take the plant from preliminary screening through to membrane separation, evaporation and brine management, with process, mechanical, electrical and controls engineering handled internally.

Spares, Service and Commissioning

Membranes, dosing pumps, diffusers, instrumentation and blowers are stocked for the systems we sell. Our control systems support remote diagnostics, and we can put an engineer on site for commissioning, training or an unplanned shutdown.

Certification and Export Practice

CE marking is standard and we work to ISO 9001 procedures. Where a project calls for specific material grades, pressure vessel certification or ATEX-rated equipment, we build to that standard and ship the full documentation pack.

Frequently Asked Questions

How long does a aluminium rolling mill system take to deliver?

Standard units ship in about 10 to 12 weeks. Custom trains with splitting the emulsion included run longer — plan for 17 to 20 weeks once detailed engineering starts. Site installation and wet commissioning add another few weeks.

Do you export and support overseas installations?

We have shipped to the USA, Canada, Indonesia, India, Russia, Vietnam and Nigeria among others. Documentation, crating and export paperwork are handled in-house, and we support commissioning either remotely or with engineers on site.

What information do you need to quote?

Water analysis for your worst-case stream, peak and average flows, discharge limits, available footprint and utilities. If you do not have a full analysis yet, we can start from a partial one and flag the gaps.

What does it cost to run, per cubic metre?

Energy dominates, then chemicals, then sludge disposal. We give you a per-cubic-metre breakdown during proposal so you can compare it against your sewer charge — treating too aggressively is a common and expensive mistake.

What treatment capacity do you normally design for aluminium rolling mill?

Skid-mounted units cover roughly 39 to 467 m³/day depending on the duty, and parallel trains extend that further. We size against your actual peak hour flow rather than the daily average, because equalisation rarely absorbs the whole spike.
