Sulfuric Acid Plant Wastewater Treatment: Weak Acid, Arsenic, Fluoride and Heavy Metals

A sulfuric acid plant does not produce much wastewater, but what it does produce is the most chemically aggressive stream on most sites. Weak acid from the gas cleaning section carries free sulfuric acid, arsenic, fluoride and a suite of heavy metals picked up from the ore or the sulphur feed. Neutralising it is easy; producing a discharge that meets metal limits and a sludge that can actually be disposed of is where the work is.

Where Weak Acid Comes From

Whether the feed is elemental sulphur or pyrite, the gas leaving the furnace or burner has to be cleaned before conversion. Scrubbing and cooling that gas produces weak acid — typically ten to thirty percent sulfuric acid — carrying everything volatile or soluble that came with the feed.

From pyrite roasting that includes arsenic, lead, zinc, cadmium, mercury and selenium. From sulphur burning the metal load is much lower, but fluoride and selenium can still appear depending on the sulphur source.

Everything else on the site is trivial by comparison: floor washdown, pump seal water, cooling tower blowdown. The weak acid purge is the design case, and it is usually a modest flow with a very high contaminant concentration.

Neutralisation Chemistry

Lime is the conventional reagent and it does two jobs at once — it neutralises the acid and it supplies calcium for fluoride precipitation as calcium fluoride. That combination is why it dominates on this duty despite the sludge it generates.

Two-stage neutralisation generally outperforms single-stage. A first stage around pH 4 to 5 removes iron and arsenic by ferric co-precipitation, and a second stage at pH 9 to 10 precipitates the remaining metals. Each metal has its own optimum and a compromise pH gives you a compromise result on all of them.

Watch for redissolution. Several metals here — lead and zinc in particular — are amphoteric and go back into solution above roughly pH 11. Overdosing lime is actively harmful, which is the opposite of what most operators assume when a result comes back high.

Arsenic Needs Specific Attention

Arsenic is usually the constituent that decides whether the plant meets consent. It behaves very differently depending on oxidation state, and the distinction drives the whole treatment sequence.

Arsenate, As(V), co-precipitates well with ferric iron and adsorbs strongly onto ferric hydroxide. Arsenite, As(III), does neither — it stays in solution across most of the pH range. Weak acid from a pyrite plant can contain both.

So oxidise first. Chlorine, permanganate or hydrogen peroxide with a catalyst will convert arsenite to arsenate; then ferric co-precipitation removes it. Running precipitation before oxidation is the single most common reason a plant meets its metal limits and misses on arsenic.

Dose ferric generously relative to arsenic. Ferric-to-arsenic ratios of ten to one or more by mass are typical, and skimping on iron is a false economy.

Fluoride arrives as hydrogen fluoride and fluorosilicic acid in the gas stream, and it concentrates in the weak acid. Precipitation as calcium fluoride is the standard route and comes free with lime neutralisation.

The limitation is solubility. Calcium fluoride precipitation typically leaves ten to twenty milligrams per litre rather than sub-milligram, so if your consent is tight you need a second stage — aluminium salts or activated alumina after pH adjustment.

Removal Rates Across Our Installed Base

Across 42 commissioned plants where we hold complete COD records, influent COD ranged from 200 to 172,000 mg/L and treated effluent from 50 to 5,000 mg/L. Average removal across that set is 87.1% — not a marketing figure, but the measured mean.

That average is worth pausing on. It sits well below the 95%-plus numbers most suppliers quote, because the set includes genuinely difficult streams. On some electroplating and municipal duties the installed configuration only reaches about half the influent COD, and saying that up front is more use to you than a number the plant will never hold.

There is also a recovery option worth costing. Fluorosilicic acid recovered from the gas cleaning circuit has commercial value for water fluoridation and aluminium fluoride production. Where a market exists, recovering it removes a treatment problem and generates revenue.

Sludge Is the Expensive Part

Neutralising strong acid with lime generates gypsum at a rate that has nothing to do with the metals you are removing. Sludge volume is dominated by calcium sulphate, and the metals are a small fraction of the mass. The same selection criteria reappear in Acrylonitrile, Solvent and Cyanide Control, which is worth opening alongside this one.

That matters because the sludge is generally classified as hazardous on the basis of arsenic and heavy metal leaching. Disposal cost per tonne, multiplied by a large tonnage, is the dominant operating cost on this plant — usually well above reagent cost.

Two things help. Keep the cleanest streams out of the treatment circuit so you are not generating gypsum to neutralise dilute acid that did not need treating. And consider staged precipitation to separate a small high-metal residue from the bulk gypsum, which sometimes allows the bulk fraction to be sold or landfilled as non-hazardous. A related discussion worth reading here is Zinc and Lead Smelting effluent.

Characterise every sludge stream against its intended disposal route before commissioning, not after.

Operating Notes

Instrument pH tightly rather than dosing to a fixed rate. Feed acid strength varies with furnace conditions, and a fixed dose that works today will either waste lime or miss limits tomorrow.

Keep mercury on the analysis panel if the feed is pyrite. It is volatile, it partitions unpredictably, and it is rarely on a standard metals schedule unless someone deliberately adds it.

Finally, treat the weak acid purge as a continuous small stream rather than a periodic dump. Continuous flow at steady concentration is far easier to treat than intermittent slugs.

Combining Treatment Stages

Much of this mirrors the situation set out in Microalgae Cultivation Wastewater system. Most facilities do not run a single clean stream, and a shared equalisation and biological stage is usually the economical answer once the streams are chemically compatible.

Why Choose Baihuipu as Your Manufacturer

Picking a supplier for this kind of plant is mostly about who carries the risk when something goes wrong. We have built this equipment for more than twenty years, and we are the ones who fabricated it, programmed the controls and will still answer the phone three years from now.

Own Factory, Real Capacity

Tanks, skids, control panels and membrane housings are built in our own Guangdong facility. Nothing critical is subcontracted, which is why we can commit to delivery dates and hold quality across a batch instead of hoping the shop floor gets it right.

20+ Years Across Dozens of Industries

Experience matters most when your waste stream behaves nothing like the textbook example. We have dealt with toxic organics, heavy metals, extreme salinity and refractory COD in food processing, chemical manufacturing, electroplating, mining and municipal projects.

Certification and Export Practice

CE marking is standard and we work to ISO 9001 procedures. Where a project calls for specific material grades, pressure vessel certification or ATEX-rated equipment, we build to that standard and ship the full documentation pack.

Complete System Responsibility

One supplier, one process guarantee. We take the plant from preliminary screening through to membrane separation, evaporation and brine management, with process, mechanical, electrical and controls engineering handled internally.

Spare Parts and After-Sales Support

We carry membranes, pumps, blowers, diffusers and instruments for every system we supply. Remote support through the PLC is standard on most builds, and on-site service covers commissioning, training and urgent callouts.

Documentation You Can Actually Audit

Each system ships with as-built drawings, material certificates, welding records and a functional specification. If a client's own consultant wants to review the process calculation basis, we hand it over rather than treating it as proprietary.

Twenty-Plus Export Markets

We have shipped to the United States, Canada, Russia, Indonesia, India, Nigeria and Vietnam among others. Crating, export documentation and certificates are handled in-house, which keeps customs surprises to a minimum.

Frequently Asked Questions

What does it cost to run, per cubic metre?

Energy dominates, then chemicals, then sludge disposal. We give you a per-cubic-metre breakdown during proposal so you can compare it against your sewer charge — treating too aggressively is a common and expensive mistake.

What spare parts should we hold on site?

Critical spares are pumps, dosing valves, instrumentation sensors and any specialty media. We ship a recommended spares kit with the plant and hold stock for everything we supply, so lead times on replacements stay short.

What information do you need to quote?

Water analysis for your worst-case stream, peak and average flows, discharge limits, available footprint and utilities. If you do not have a full analysis yet, we can start from a partial one and flag the gaps.
