Phosphoric Acid Plant Wastewater: Fluoride, Phosphogypsum Stack Leachate and Heavy Metals

Wet-process phosphoric acid production reacts phosphate rock with sulfuric acid, producing phosphoric acid and roughly five tonnes of phosphogypsum for every tonne of acid. The process water carries fluoride, phosphate, sulphate and the trace metals that came with the rock — including cadmium and, in many deposits, naturally occurring uranium and thorium. The short-term treatment problem is fluoride; the long-term one is the gypsum stack.

What Process Water Carries

Fluoride is the headline constituent. Phosphate rock contains fluorapatite, and acidulation releases fluoride largely as fluorosilicic acid. Concentrations in process water run from hundreds to several thousand milligrams per litre.

Phosphate itself contributes to eutrophication risk and is usually limited tightly. Sulphate is high by default given the process. Then there are the trace constituents from the rock: cadmium, arsenic, lead, and in many ores uranium and thorium series radionuclides at levels that require assessment rather than assumption.

Stack water from phosphogypsum disposal is a separate and persistent stream. Fresh gypsum retains process water and continues to leach fluoride, phosphate and acidity for years.

Fluoride Recovery Before Treatment

Fluorosilicic acid can be recovered from the acidulation off-gas scrubbing system and sold — for water fluoridation, aluminium fluoride production or other fluoride salt manufacture. Where an offtake exists, recovery pays and simultaneously cuts the load on treatment.

Whether it is viable depends on rock composition and plant scale. Do the mass balance on your actual ore rather than on typical figures, because fluoride content varies substantially between deposits.

Fluoride and Phosphate Removal

Lime precipitation handles both. Calcium fluoride forms first, and at higher lime doses phosphate precipitates as calcium phosphate or, under the right conditions, as hydroxyapatite.

The practical approach is two-stage: a first stage near neutral pH targeting fluoride, then a second at higher pH for phosphate. Trying to do both in one stage usually gives mediocre removal of each.

Reaching very low phosphate often needs a polishing step — aluminium or iron salt dosing, or contact with a calcium-rich media. Biological phosphate removal is generally not applicable at this chemistry.

Metals and Radiological Assessment

Cadmium is the metal most likely to drive compliance, and it precipitates reasonably as hydroxide or sulphide depending on the required residual.

The radiological question deserves proper assessment before design rather than discovery later. Many phosphate deposits carry uranium and thorium; processing concentrates them in the gypsum, and some jurisdictions regulate phosphogypsum accordingly. Characterise the rock, the acid, the gypsum and the process water as separate streams. Plants dealing with comparable loads face many of the same trade-offs covered in Glass and Ceramic Manufacturing Wastewater Treatment system.

This affects not just treatment but worker protection, stack design and the disposal classification of the gypsum. It is a permitting question as much as an engineering one.

What This Looks Like in Practice

We commissioned a 76 m³/day plant for this duty in Chengdu, Sichuan back in 2022. Feed COD came in around 2,000 mg/L and left at 300 mg/L — 85% removal.

Phosphogypsum stacks are among the largest industrial waste deposits in the world, and their leachate remains acidic and fluoride-bearing for decades. This is the environmental issue that outlasts the plant. For the reuse angle specifically, High BOD, Sodium Chloride and Thermal Effluent goes further than we can here.

Design matters more than treatment here: proper lining, leachate collection and return, water balance management to minimise surplus, and a closure plan that exists before the stack is built rather than after. Much of this mirrors the situation set out in bauxite processing and aluminum production wastewater treatment.

Surplus process water is the enemy. Keeping the plant water balance tight — returning stack water to the process rather than discharging it — is usually the single most effective measure, and it turns a treatment problem into a recycling one.

Integrated Treatment Strategies

The same selection criteria reappear in Hotel and Commercial Laundry effluent, which is worth opening alongside this one. Most facilities do not run a single clean stream, and a shared equalisation and biological stage is usually the economical answer once the streams are chemically compatible.

Why Choose Baihuipu as Your Manufacturer

Choosing a manufacturer here comes down to one question: who is still accountable once the commissioning team flies home. Our answer is that we build and programme our own equipment, then stand behind it for the life of the plant.

Manufacturing Base in Guangdong

Owned production lines mean we control tolerances, materials and delivery. Standard modular units and bespoke skids are both built by our own people, so schedule commitments are ours to keep.

Experience Built the Hard Way

Since the early 2000s we have commissioned plants for food and beverage processors, chemical works, electroplaters, textile mills, mines and municipalities. The lessons that stick are scaling, fouling and sludge handling — those inform every design we issue.

Complete System Responsibility

One supplier, one process guarantee. We take the plant from preliminary screening through to membrane separation, evaporation and brine management, with process, mechanical, electrical and controls engineering handled internally.

Spare Parts and After-Sales Support

We carry membranes, pumps, blowers, diffusers and instruments for every system we supply. Remote support through the PLC is standard on most builds, and on-site service covers commissioning, training and urgent callouts.

Documentation You Can Actually Audit

Each system ships with as-built drawings, material certificates, welding records and a functional specification. If a client's own consultant wants to review the process calculation basis, we hand it over rather than treating it as proprietary.

Frequently Asked Questions

How much operator attention does the system need day to day?

Automatic control handles dosing, backwash and level control. Realistically your team spends time on chemical top-up, sample testing and sludge handling — maybe one to two hours per shift on phosphoric acid plant duty, less if you opt for remote monitoring.

What information do you need to quote?

Water analysis for your worst-case stream, peak and average flows, discharge limits, available footprint and utilities. If you do not have a full analysis yet, we can start from a partial one and flag the gaps.

What spare parts should we hold on site?

Critical spares are pumps, dosing valves, instrumentation sensors and any specialty media. We ship a recommended spares kit with the plant and hold stock for everything we supply, so lead times on replacements stay short.
