Spent Catalyst Recycling Wastewater Treatment: Metal Recovery and Heavy Metal Removal

Refinery and chemical catalysts wear out, and recycling them recovers the nickel, cobalt, molybdenum, vanadium and sometimes precious metals they hold. The water from that recycling carries those metals at significant concentration along with the acids and salts used to leach them out, and it is a metals recovery job with a small organic load. The design question is how much metal to recover before the water reaches a precipitation and residue-handling stage, because the recovered metals have value and the residue must be classified. Treat the recovery and the discharge as one circuit and the plant is economical; treat them as separate and the residue and the cost both grow.

Where the Water Comes From

Mechanical processing, where catalysts are crushed and separated, uses water to wash the material, and that water carries fine catalyst particles loaded with the metals of interest.

Hydrometallurgical recovery leaches the crushed catalyst in acid or alkali and then precipitates or extracts the metals step by step, and each step produces a filtrate that carries the remaining metals forward.

Gas scrubbing and floor wash add dilute but variable streams that a plant should keep separate from the process liquors until they are characterised.

The result is several streams of very different strength, and treating them as one combined flow is the most common design mistake in this industry. The same selection criteria reappear in Tungsten and Tungsten Carbide Manufacturing Wastewater Treatment, which is worth opening alongside this one.

Recovering the Metals

Nickel, cobalt, molybdenum and vanadium are recovered by precipitation or solvent extraction at controlled pH, and the sequence matters because the precipitation windows overlap.

The most valuable metals are taken first, and the remaining liquors are a smaller, less valuable stream rather than a single mixed one.

Where precious metals are present they are recovered at the end, and the final filtrate is a salt stream rather than a metal stream.

Precipitation and the Residue

After recovery, the residual metals are precipitated and the sludge is classified before disposal rather than assumed inert, because it still carries the metals that were not worth recovering.

What This Looks Like in Practice

For comparison, our 2022 project in Nantong, Jiangsu ran at 20 m³/day with influent COD near 43,040 mg/L and treated water around 500 mg/L. That is 98.8% removal in practice, not on paper. The train was Fenton + primary sedimentation + DAF + hydrolysis acidification + contact oxidation.

Figures are site-measured values from commissioned plants, not modelled estimates.

Good feed characterisation decides which metals are recoverable and in what order, and that characterisation is done before the circuit is built.

Keeping the metal-bearing fraction concentrated in one small stream, rather than spread across every sludge, is the design objective and the regulatory one.

Acids and Salts

Leaching uses strong acid or alkali, and the neutralisation of those produces a salt load that stays in the water as dissolved solids. Much of this mirrors the situation set out in Cobalt and Nickel Sulfate Precursor effluent.

That salt is what limits water reuse in a closed circuit, because it accumulates until a bleed is required.

Chloride or sulfate, whichever the leach chemistry produced, is the constituent that dominates the evaporation step if the plant moves toward zero liquid discharge. If your site also runs this kind of duty, Aluminium Rolling Mill effluent covers the cost side of the decision in more depth.

Keep the streams separate at source. A combined flow is larger, saltier and harder to recover metal from.

Recover the valuable metals before you precipitate. The leach already dissolved them, so maximising recovery shrinks the residue and the cost.

Finally, classify the residue from the feed you actually process. The disposal route follows from the metals, not from the process.

Why Choose Baihuipu as Your Manufacturer

Choosing a manufacturer here comes down to one question: who is still accountable once the commissioning team flies home. Our answer is that we build and programme our own equipment, then stand behind it for the life of the plant.

Manufacturing Base in Guangdong

Owned production lines mean we control tolerances, materials and delivery. Standard modular units and bespoke skids are both built by our own people, so schedule commitments are ours to keep.

20+ Years Across Dozens of Industries

Experience matters most when your waste stream behaves nothing like the textbook example. We have dealt with toxic organics, heavy metals, extreme salinity and refractory COD in food processing, chemical manufacturing, electroplating, mining and municipal projects.

Twenty-Plus Export Markets

We have shipped to the United States, Canada, Russia, Indonesia, India, Nigeria and Vietnam among others. Crating, export documentation and certificates are handled in-house, which keeps customs surprises to a minimum.

Complete Units and Turnkey Plants

Whether you need a single package unit or a turnkey installation with civil works, we deliver the entire treatment scheme. Our engineering team covers process, mechanical, electrical and automation so one party owns the outcome.

After the Handover

Spares for everything we install are held in stock. Remote telemetry is available on most systems, and our service engineers commission, train your operators and turn out for emergencies.

Certification and Export Practice

CE marking is standard and we work to ISO 9001 procedures. Where a project calls for specific material grades, pressure vessel certification or ATEX-rated equipment, we build to that standard and ship the full documentation pack.

Documentation You Can Actually Audit

Each system ships with as-built drawings, material certificates, welding records and a functional specification. If a client's own consultant wants to review the process calculation basis, we hand it over rather than treating it as proprietary.

Frequently Asked Questions

How long does a spent catalyst recycling system take to deliver?

Standard units ship in about 10 to 13 weeks. Custom trains with recovering the metals included run longer — plan for 14 to 25 weeks once detailed engineering starts. Site installation and wet commissioning add another few weeks.

How much operator attention does the system need day to day?

Automatic control handles dosing, backwash and level control. Realistically your team spends time on chemical top-up, sample testing and sludge handling — maybe one to two hours per shift on spent catalyst recycling duty, less if you opt for remote monitoring.

Do you handle installation and operator training?

Every unit we supply is commissioned by our own engineers. Training happens on site with your actual operators, and the O&M manual covers routine work plus troubleshooting. Remote diagnostics through the control system are included for the first year.

What spare parts should we hold on site?

Critical spares are pumps, dosing valves, instrumentation sensors and any specialty media. We ship a recommended spares kit with the plant and hold stock for everything we supply, so lead times on replacements stay short.

How do you handle sludge from this process?

Sludge handling is where most budgets quietly blow out. We size dewatering against realistic solids production, and we usually recommend a filter press for this duty. The disposal route — landfill, incineration, or a licensed contractor — should be confirmed before commissioning.

What happens if the incoming spent catalyst recycling load exceeds the design figure?

Load swings are the most common reason plants underperform. We set the design envelope from your worst-case samples, not your average ones, and specify enough buffer in the biological stage to ride out shocks. If your process genuinely shifts up permanently, we can usually add capacity in stages.
