Titanium Dioxide Pigment Wastewater Treatment: Spent Acid, Iron and Red Gypsum

The sulphate route to titanium dioxide is chemically brutal and volumetrically generous. Digesting ilmenite or titanium slag with concentrated sulphuric acid dissolves the titanium along with most of the iron, vanadium, chromium and manganese in the feed, and every one of those metals eventually has to leave again — through an aqueous stream. Older plants generated eight to ten tonnes of 20 percent waste acid per tonne of pigment. Modern ones recover most of it, but the wastewater problem has not gone away; it has concentrated.

Where the Acid and the Metals Go

After digestion, the cake is dissolved in water and the titanium is hydrolysed to a hydrated oxide precipitate. The liquor left behind is spent acid: 20 to 30 percent free sulphuric acid with ferrous sulphate at 50 to 200 g/L and a cocktail of dissolved vanadium, chromium, manganese, aluminium and magnesium. Filtration and washing of the hydrolysate produce the larger-volume, weaker acidic wash water.

Combined, the aqueous discharge from a sulphate plant is pH 1 or below, sulphate of 10,000 to 40,000 mg/L, iron of 500 to 5,000 mg/L and a high dissolved solids load. There is also scrubber blowdown from the calciner off-gas and the usual cooling water bleed.

The chloride route is different. It uses chlorine rather than acid, and its aqueous waste is much smaller — mainly scrubber water with hydrochloric acid and metal chlorides. Its problem is not volume but composition, including chlorinated organics. The two routes do not share a treatment train.

Neutralisation Alone Is a Trap

The obvious answer to a pH 1 stream is lime, and lime does work — it raises the pH and precipitates the metals as hydroxides and the sulphate as gypsum. The problem is scale. Neutralising 30,000 mg/L of sulphate with lime generates several kilograms of calcium sulphate per cubic metre of water, and on a plant discharging thousands of cubic metres a day that becomes hundreds of tonnes of sludge daily. A related discussion worth reading here is Polyphenol, Colour and Pulp Solids.

The sludge is not inert waste either. It contains the iron, vanadium and chromium from the ore, it is acidic when freshly produced, and it holds water badly, so dewatering cost and landfill cost dominate the operating budget. Sites that go straight to single-stage lime neutralisation almost always end up looking for a recovery route within a few years.

Two-stage neutralisation is the minimum sensible design. The first stage takes the pH to around 3.5 to 4 with limestone or a controlled lime dose, precipitating iron and the bulk of the titanium-bearing solids. The second stage finishes to pH 7 to 9, precipitating the remaining metals as hydroxides in a much smaller volume and a cleaner sludge. Plants dealing with comparable loads face many of the same trade-offs covered in tobacco processing wastewater treatment.

Recovering Acid and Selling the Iron

Spent acid recovery is what separates a modern plant from an old one. The weak acid can be concentrated by evaporation to 60 to 70 percent and returned to digestion, which closes most of the loop. The complication is that ferrous sulphate crystallises out as the acid concentrates, so the evaporator has to be paired with a crystalliser — which is convenient, because copperas (FeSO4·7H2O) is a saleable product with a ready market in water treatment and ferric salt manufacture.

Where evaporation is not economic, spray roasting or fluidised bed roasting regenerates acid and produces iron oxide as a byproduct. Capital cost is high and the economics only work at scale, but it eliminates the largest sludge stream entirely. Reference Data from 42 Commissioned Plants

Across 42 commissioned plants where we hold complete COD records, influent COD ranged from 200 to 172,000 mg/L and treated effluent from 50 to 5,000 mg/L. Average removal across that set is 87.1% — not a marketing figure, but the measured mean.

That average is worth pausing on. It sits well below the 95%-plus numbers most suppliers quote, because the set includes genuinely difficult streams. On some electroplating and municipal duties the installed configuration only reaches about half the influent COD, and saying that up front is more use to you than a number the plant will never hold.

Vanadium is worth recovering in its own right on ores that carry it. Solvent extraction and precipitation routes both exist, and at the concentrations present in spent acid the payback can be short.

Sulphate is the consent parameter that usually bites. Even after neutralisation and metals removal, a treated effluent can carry 1,500 to 2,500 mg/L of sulphate as calcium sulphate solubility — which is fine for a marine discharge and a problem for a fresh watercourse or a potable reuse scheme.

Nanofiltration is the practical tool where the limit is tight. NF membranes pass monovalent ions and reject divalent sulphate, so a sulphate removal unit produces a permeate that can be reused and a small high-sulphate concentrate that goes to the neutralisation circuit or to evaporation. It is the same architecture chlor-alkali plants use for brine, and it works here for the same reason.

Sulphate-reducing biological treatment is the alternative where a plant has space and a reason to avoid membranes: it converts sulphate to sulphide, which then has to be precipitated or oxidised back to elemental sulphur. It is cheaper to build and messier to run.

Materials and Maintenance

Everything upstream of neutralisation is a corrosion problem. pH 1 water with chloride and ferric iron at 60 °C will find every compromise in a materials specification. Rubber-lined steel, high-grade duplex stainless, PTFE-lined piping and purpose-specified elastomers are the norm, and the maintenance budget should assume it.

Gypsum scaling is the other constant. Anywhere the pH crosses the point where calcium sulphate exceeds solubility — pipe walls, mixer shafts, thickener rakes — scale builds. Design for access and cleaning rather than hoping the dose control is good enough.

Why Choose Baihuipu as Your Manufacturer

Choosing a manufacturer here comes down to one question: who is still accountable once the commissioning team flies home. Our answer is that we build and programme our own equipment, then stand behind it for the life of the plant.

Manufacturing Base in Guangdong

Owned production lines mean we control tolerances, materials and delivery. Standard modular units and bespoke skids are both built by our own people, so schedule commitments are ours to keep.

Experience Built the Hard Way

Since the early 2000s we have commissioned plants for food and beverage processors, chemical works, electroplaters, textile mills, mines and municipalities. The lessons that stick are scaling, fouling and sludge handling — those inform every design we issue.

We Engineer the Whole Train

Screening, equalisation, biological or chemical treatment, membranes, evaporation, brine handling — the complete line comes from one organisation. Process design, mechanical, electrical and PLC programming sit under the same roof, so there is no gap for finger-pointing at handover.

After the Handover

Spares for everything we install are held in stock. Remote telemetry is available on most systems, and our service engineers commission, train your operators and turn out for emergencies.

Let's Look at Your Numbers

Frequently Asked Questions

Can the plant be modified later if our production changes?

Yes, if you tell us about likely expansion up front. Leaving room in the civil works and oversizing the equalisation tank costs far less than retrofitting later. Titanium Dioxide Pigment Wastewater Treatment rarely fails because of bad chemistry — it usually fails because nobody planned for the second production line.

Which discharge standard will the treated water meet?

We design against whatever consent applies at your boundary — GB 8978, local sewer limits, or a ZLD target with no liquid discharge at all. The design basis is agreed in writing before fabrication, so there is no argument later about what "compliant" meant.

How do you handle sludge from this process?

Sludge handling is where most budgets quietly blow out. We size dewatering against realistic solids production, and we usually recommend a filter press for this duty. The disposal route — landfill, incineration, or a licensed contractor — should be confirmed before commissioning.

What information do you need to quote?

Water analysis for your worst-case stream, peak and average flows, discharge limits, available footprint and utilities. If you do not have a full analysis yet, we can start from a partial one and flag the gaps.
