Polycarbonate Resin Production Wastewater Treatment: Phosgene, Caustic and the Salt Load

A polycarbonate plant reacts bisphenol-A with phosgene, either at an interface between caustic and solvent or by melt transesterification, and washes the polymer before it is pelletised and dried. The water it leaves is a petrochemical effluent whose character depends entirely on the route. The interfacial route generates a wastewater stream that is salty, alkaline and carries solvent traces and bisphenol-A residues. The melt route generates far less water, but what it does generate is hot and oily. The effluent of an interfacial plant is defined by its dissolved solids, and the design that works hydrolyses the phosgene completely, recovers the solvent and treats the salt as the constraint it is.

Where the Water Comes From

Polymer wash water is the main stream of an interfacial plant. It carries the caustic, the salt, the solvent traces and the bisphenol-A residues that did not end up in the polymer.

Phosgene is hydrolysed in the scrubber, and the scrubber liquor carries the chloride and the acidity that hydrolysis produces. It is a small volume with a large chemical signature.

Solvent wash and recovery losses follow the water. The solvent is recovered, but the fraction that is lost has to be intercepted before it reaches the biological stage.

The melt route generates a different profile: hot dryer condensate and equipment wash rather than a salty liquor. A plant running melt has a much smaller water problem and a much hotter one.

Phosgene and Caustic

Phosgene is hydrolysed completely in the caustic scrubber, and the hydrolysis is engineered to be total rather than partial. A scrubber that under-performs is a safety problem long before it is a treatment problem. We have written about the downstream implications separately in Cooking Water, Starch and Sugar Coating.

The scrubber liquor is acidic where the hydrolysis is complete, and it is the stream that sets the pH profile of the combined effluent. Neutralisation is a caustic balance, not an afterthought. Much of this mirrors the situation set out in pasta and macaroni production wastewater treatment.

Caustic from the interface reaction is consumed and converted to salt. The load is a mass-balance figure, and it is drawn from the recipe rather than measured at the outfall.

The two streams, the scrubber and the wash, meet at the equalisation tank. Metering them into the tank at a controlled ratio is what turns two slugs into a steady feed.

settling tank detail

The interfacial route generates salt, and the salt is the number that decides everything downstream. Dissolved solids at the level an interfacial plant produces cannot be treated biologically, so the salt either goes to evaporation or it goes to a permit.

Where the site discharges to a water body, the salt is the consent parameter. Where the site discharges to a municipal plant, the salt is a surcharge conversation.

Concentration and crystallisation recover the salt where the economics work. The recovered salt is rarely pure enough to sell, but it is small enough to landfill.

process equipment overview

The melt route avoids the salt entirely, and that is the main reason it has largely replaced the interfacial route where new plants are built. An older interfacial plant lives with its salt balance for as long as it runs.

What Our Project Data Actually Shows

Across 42 commissioned plants where we hold complete COD records, influent COD ranged from 200 to 172,000 mg/L and treated effluent from 50 to 5,000 mg/L. Average removal across that set is 87.1% — not a marketing figure, but the measured mean.

That average is worth pausing on. It sits well below the 95%-plus numbers most suppliers quote, because the set includes genuinely difficult streams. On some electroplating and municipal duties the installed configuration only reaches about half the influent COD, and saying that up front is more use to you than a number the plant will never hold.

Solvent and Bisphenol-A

Solvent traces are recovered by stripping where the volume justifies it. The fraction that is not recovered is a load the biological stage can eat, provided it is not emulsified.

Bisphenol-A residues are the fraction that regulators and customers both watch. They are biodegradable at low concentrations and they are removed by the biological stage, but the analysis has to prove it.

Activated carbon polishing is specified where the site has a sensitive receiving water. It is a small unit, a permanent cost and a quiet reassurance. Where several streams need joint treatment, Tempeh and Legume Fermentation Wastewater Treatment system is the more detailed reference.

The melt route carries none of these residues, and its effluent profile is closer to a hot, oily polymer dryer condensate than to a chemical plant stream.

Operating Notes

Draw the salt balance before anything else. It decides whether the plant has a treatment problem or a disposal problem. Plants dealing with comparable loads face many of the same trade-offs covered in Ice Cream and Frozen Dessert Plant Wastewater Treatment system.

Engineer the phosgene hydrolysis to be total. It is a safety system that happens to also be a treatment system.

Segregate the wash water from the scrubber liquor. They are chemically different and they meet only at a controlled ratio.

Where This Fits in the Wider Plant

We have written about the downstream implications separately in Cheese Production Wastewater Treatment system. Most facilities do not run a single clean stream, and a shared equalisation and biological stage is usually the economical answer once the streams are chemically compatible.

Why Choose Baihuipu as Your Manufacturer

Two decades in this industry teaches you that most treatment problems are procurement problems in disguise. Someone bought the cheapest skid, nobody checked the equalisation volume, and eighteen months on the plant cannot hold its consent limit. We build differently.

In-House Fabrication

Our Guangdong works produces everything from standard modular units to fully bespoke lines. Building in-house keeps cost, schedule and quality under our own control rather than a subcontractor's goodwill.

Certification and Export Practice

CE marking is standard and we work to ISO 9001 procedures. Where a project calls for specific material grades, pressure vessel certification or ATEX-rated equipment, we build to that standard and ship the full documentation pack.

Experience Built the Hard Way

Since the early 2000s we have commissioned plants for food and beverage processors, chemical works, electroplaters, textile mills, mines and municipalities. The lessons that stick are scaling, fouling and sludge handling — those inform every design we issue.

Twenty-Plus Export Markets

We have shipped to the United States, Canada, Russia, Indonesia, India, Nigeria and Vietnam among others. Crating, export documentation and certificates are handled in-house, which keeps customs surprises to a minimum.

We Engineer the Whole Train

Screening, equalisation, biological or chemical treatment, membranes, evaporation, brine handling — the complete line comes from one organisation. Process design, mechanical, electrical and PLC programming sit under the same roof, so there is no gap for finger-pointing at handover.

After the Handover

Spares for everything we install are held in stock. Remote telemetry is available on most systems, and our service engineers commission, train your operators and turn out for emergencies.

Frequently Asked Questions

What treatment capacity do you normally design for polycarbonate production?

Skid-mounted units cover roughly 19 to 743 m³/day depending on the duty, and parallel trains extend that further. We size against your actual peak hour flow rather than the daily average, because equalisation rarely absorbs the whole spike.

Can the plant be modified later if our production changes?

Yes, if you tell us about likely expansion up front. Leaving room in the civil works and oversizing the equalisation tank costs far less than retrofitting later. Polycarbonate Resin Production Wastewater Treatment rarely fails because of bad chemistry — it usually fails because nobody planned for the second production line.

Can you work with our existing equipment?

Often yes. We regularly integrate into existing civil structures where the concrete is sound, replacing internals and controls rather than starting over. We will tell you honestly when legacy kit is beyond economic repair.

Is polycarbonate production treatment suitable for water reuse?

Usually yes, once the phosgene and caustic stage is stable. Reuse normally means adding membrane polishing to bring conductivity and COD down to your process water specification. We would need to see your reuse water limits to size it properly.
