Plastic Recycling and PET Flake Washing Wastewater Treatment: Caustic, Glue and Fines

Plastic recycling is often pitched as a dry, mechanical business — grind, wash, dry, extrude. The wash line says otherwise. A PET bottle recycling line uses 2 to 5 m³ of water per tonne of flake, and that water picks up caustic, label adhesive, sugar and product residue, paper pulp from labels, and a persistent load of plastic fines that will not settle and will not stay settled. Most plants start with nothing more than a settling pit. Most plants then find they are changing water every day, paying for it twice, and still failing their discharge consent on TSS.

What Comes Off a Wash Line

Feed stock drives everything. Post-consumer PET bales carry 5 to 15 percent non-PET by weight — PVC, polyolefin caps, labels, glue, and whatever the bottle contained. A post-industrial stream of clean production scrap is a completely different effluent, and it can be an order of magnitude weaker.

The hot caustic bath is the defining unit. Typically 1 to 3 percent NaOH at 70 to 90 °C, it is what removes adhesive and food residue. Spent bath drag-out carries pH above 12 and COD measured in the tens of thousands where label adhesive and residual product have accumulated.

Downstream, the friction washer and rinse stages produce a high-volume, low-strength stream dominated by fines. Those fines are the hard part. PET and polyolefin particles of 50 to 500 µm have a density close enough to water that gravity separation is marginal at best, and the particles are flat, which makes settling worse rather than better. The same selection criteria reappear in metal and hardware cleaning wastewater treatment, which is worth opening alongside this one.

Fines: The Reason Settling Pits Fail

A conventional grit chamber or a simple pit will capture the heavy fraction — glass, sand, metal, stones. It will barely touch plastic fines. Free-settling tests on wash-line water typically show 40 to 60 percent of TSS still in suspension after 30 minutes, and the fraction that does settle re-suspends at the slightest turbulence.

The workable answer is dissolved air flotation, or a two-stage approach where a lamella clarifier takes the heavy fraction first and DAF polishes the light one. DAF with coagulation at 30 to 80 mg/L of a ferric or aluminium salt and 2 to 5 mg/L of anionic polymer routinely takes TSS from 1,500-3,000 mg/L down to under 100 mg/L, with a sludge at 2 to 4 percent dry solids. A related discussion worth reading here is Zinc Phosphate and Sludge Management.

One detail that gets missed: pH. Flotation of plastic fines works best near neutral to slightly acidic. Caustic drag-out pushes the wash water to pH 10-11 and the coagulant demand triples. Neutralise before the DAF, not after. The coagulant saving alone usually pays for the pH control loop within a year.

Adhesive and the Sticky Problem

Hot-melt and casein-based label adhesives dissolve or disperse in caustic and then reprecipitate when the pH drops. That reprecipitated material is tacky. It blinds filter cloths, coats membrane surfaces, and accumulates in pipework as a grey slime that nobody enjoys cleaning out.

Keeping the adhesive in solution until it can be separated is usually easier than trying to handle it once it has come out. In practice that means doing the primary solids separation while the water is still warm and alkaline, then neutralising and polishing downstream. Where plants do it the other way round, they end up with a clarifier that looks fine on paper and blocks solid within a month. If your site also runs this kind of duty, lithium-ion battery manufacturing wastewater treatment covers the cost side of the decision in more depth.

Measured Results from Plants We Built

For comparison, our 2021 project in Taishan, Guangdong ran at 5 m³/day with influent COD near 1,000 mg/L and treated water around 50 mg/L. That is 95% removal in practice, not on paper.

Figures are site-measured values from commissioned plants, not modelled estimates.

Solvent-free mechanical separation helps too. A screen or a hydrocyclone ahead of the DAF removes the coarse label pulp and glue strings before they ever reach the flocculation stage.

Biological Treatment and Its Limits

Wash water COD is 1,000 to 6,000 mg/L depending on how dirty the bales are, and a good fraction of it is genuinely biodegradable — sugars, organic residue, some of the adhesive. An MBR handles this well and produces permeate clean enough to go straight back to the wash line.

But there is a limit. Microplastics and the recalcitrant fraction of adhesive pass through biology untouched. If the consent includes microplastic or if the reuse loop is closed tight, those accumulate. A polishing stage — sand filtration plus activated carbon, or a membrane — becomes necessary, and the carbon will need changing on a schedule driven by the adhesive load rather than by COD.

Temperature is the other constraint. Wash water arrives at 30 to 50 °C. Mesophilic biology copes up to about 38 °C, above which nitrification stops. Where the line runs hot, either cool the water or accept that ammonia removal is not on the table.

Closing the Water Loop

Water cost is a real line item in recycling, and most plants recycle internally with no treatment at all — running the same water through a pit and back. That works for a day or two. Then the dissolved load builds, the flake quality drops, and the line starts producing odorous, discoloured product.

A properly designed loop takes perhaps 10 to 20 percent of the circulating flow as a side-stream, treats it, and returns it. The treatment on that side-stream is usually DAF plus sand filtration plus carbon, occasionally with RO where the dissolved load is high. Bleed the concentrate to sewer or evaporate it, and make up with fresh water at 10 to 20 percent of once-through demand. That is a system that runs for years instead of weeks. Plants dealing with comparable loads face many of the same trade-offs covered in lead-acid battery manufacturing wastewater treatment.

Combining Treatment Stages

The process logic sits close to what is described in Heavy Metals, Solvents and Neutralization, particularly on the pretreatment side. Most facilities do not run a single clean stream, and a shared equalisation and biological stage is usually the economical answer once the streams are chemically compatible.

Why Choose Baihuipu as Your Manufacturer

Two decades in this industry teaches you that most treatment problems are procurement problems in disguise. Someone bought the cheapest skid, nobody checked the equalisation volume, and eighteen months on the plant cannot hold its consent limit. We build differently.

In-House Fabrication

Our Guangdong works produces everything from standard modular units to fully bespoke lines. Building in-house keeps cost, schedule and quality under our own control rather than a subcontractor's goodwill.

Documentation You Can Actually Audit

Each system ships with as-built drawings, material certificates, welding records and a functional specification. If a client's own consultant wants to review the process calculation basis, we hand it over rather than treating it as proprietary.

Two Decades of Field Data

Food and beverage, chemicals, electroplating, textile dyeing, mining, municipal work — we have commissioned across all of them. The useful part is not the project count, it is having seen how plants fail in year seven and designing those failures out.

Complete System Responsibility

One supplier, one process guarantee. We take the plant from preliminary screening through to membrane separation, evaporation and brine management, with process, mechanical, electrical and controls engineering handled internally.

Certification and Export Practice

CE marking is standard and we work to ISO 9001 procedures. Where a project calls for specific material grades, pressure vessel certification or ATEX-rated equipment, we build to that standard and ship the full documentation pack.

Spares, Service and Commissioning

Membranes, dosing pumps, diffusers, instrumentation and blowers are stocked for the systems we sell. Our control systems support remote diagnostics, and we can put an engineer on site for commissioning, training or an unplanned shutdown.

Twenty-Plus Export Markets

We have shipped to the United States, Canada, Russia, Indonesia, India, Nigeria and Vietnam among others. Crating, export documentation and certificates are handled in-house, which keeps customs surprises to a minimum.

Frequently Asked Questions

Can the plant be modified later if our production changes?

Yes, if you tell us about likely expansion up front. Leaving room in the civil works and oversizing the equalisation tank costs far less than retrofitting later. Plastic Recycling and PET Flake Washing Wastewater Treatment rarely fails because of bad chemistry — it usually fails because nobody planned for the second production line.

What treatment capacity do you normally design for plastic recycling?

Skid-mounted units cover roughly 30 to 918 m³/day depending on the duty, and parallel trains extend that further. We size against your actual peak hour flow rather than the daily average, because equalisation rarely absorbs the whole spike.

Do you export and support overseas installations?

We have shipped to the USA, Canada, Indonesia, India, Russia, Vietnam and Nigeria among others. Documentation, crating and export paperwork are handled in-house, and we support commissioning either remotely or with engineers on site.

How do you handle sludge from this process?

Sludge handling is where most budgets quietly blow out. We size dewatering against realistic solids production, and we usually recommend a filter press for this duty. The disposal route — landfill, incineration, or a licensed contractor — should be confirmed before commissioning.

How much operator attention does the system need day to day?

Automatic control handles dosing, backwash and level control. Realistically your team spends time on chemical top-up, sample testing and sludge handling — maybe one to two hours per shift on plastic recycling duty, less if you opt for remote monitoring.
