Copper Smelter and Refinery Wastewater Treatment: Acid Plant Blowdown and Arsenic

The aqueous problem at a copper smelter is not the volume of water; it is what the water has dissolved. Smelter off-gas goes to a sulphuric acid plant, and the gas cleaning step ahead of it scrubs out everything volatile or entrained — arsenic, mercury, cadmium, selenium, fluoride — into a strongly acidic stream that has no acceptable destination untreated. Add slag granulation water, electrolyte bleed from the tankhouse and stormwater off the concentrate stockpile, and the site has four effluents that need four different answers.

Weak Acid from the Gas Cleaning Circuit

Before smelter off-gas can go to a contact acid plant it has to be cooled, cleaned of dust and stripped of the volatile impurities that would poison the catalyst or contaminate the product acid. Venturi scrubbers, cooling towers and wet electrostatic precipitators do that, and they produce the stream usually called weak acid or dilute acid.

It runs at pH 1 to 2, mostly free sulphuric acid, with arsenic from a few hundred to several thousand mg/L, plus mercury, cadmium, lead, zinc, copper, selenium and fluoride in varying proportions depending on the concentrate. Arsenic is the constituent that dictates the treatment strategy. Mercury and selenium are the ones that actually cause the compliance failures, because they are present at low concentrations and their limits are low too.

Selenium is worth flagging specifically. It is present largely as selenite and selenate, it is toxic at low concentrations, and selenate in particular resists hydroxide precipitation. Plants that discover this at the discharge point rather than in design spend a lot of money retrofitting.

Neutralisation, Then Selective Precipitation

The first stage is always neutralisation — lime or limestone to pH 7 to 9, precipitating gypsum and metal hydroxides. It removes the bulk of the metals and most of the fluoride as calcium fluoride. It does not remove arsenic adequately on its own, and it does not touch selenate.

Sulphide precipitation is the standard second step. Sodium hydrosulphide, sodium sulphide or ferrous sulphide precipitate copper, mercury, cadmium and lead as sulphides at solubilities far below the hydroxide route, which is what makes tight limits achievable. Dosing control matters: excess sulphide evolves H2S, and in a plant that already has acid and arsenic on site, a hydrogen sulphide incident is the worst kind of problem to have.

Ferric co-precipitation handles the arsenic. Ferric chloride or ferric sulphate added before neutralisation forms ferric hydroxide, which adsorbs arsenate and arsenite strongly; the resulting solids settle and are removed. A Fe:As mass ratio of three or four to one is typical for the hydroxide adsorption route, more for the arsenite form.

Arsenic removal is one problem; arsenic disposal is another. Calcium arsenate and ferric hydroxide adsorbates are not stable over decades in an oxidising landfill, and arsenic can leach back out. The preferred stable form is scorodite, ferric arsenate as FeAsO4·2H2O, which has low solubility across the pH range that a landfill is likely to see.

Scorodite can be formed at atmospheric pressure or under autoclave conditions; the autoclave route gives better crystallinity and better filterability, at the cost of a pressure vessel. Either way the process needs ferric iron in the right ratio, controlled pH around 1 to 2, and enough residence time for crystals to grow rather than precipitate as a gel. Where several streams need joint treatment, Cosmetics and Personal Care Manufacturing effluent is the more detailed reference.

Where arsenic is present as arsenite, pre-oxidation to arsenate with peroxide, permanganate or ozone is required first, because arsenite is both more mobile and less effectively adsorbed.

Slag Granulation, Tankhouse and Stockpile Water

Slag granulation is the largest water user on many sites and is usually run as a recirculating circuit — water quenches molten slag, drains to a settling basin or clarifier, and is pumped back. Make-up is needed because some evaporates and some leaves with the granulated slag. The circulating water picks up dissolved metals and fine slag, so it needs pH control and solids removal; it is not a once-through stream. If your site also runs this kind of duty, sugar refinery and starch processing wastewater treatment covers the cost side of the decision in more depth.

Tankhouse electrolyte is the opposite case: small volume, very high value. Spent electrolyte carries 40 to 50 g/L copper and 150 to 200 g/L sulphuric acid with accumulated nickel, arsenic, antimony and bismuth. It is not treated, it is processed — liberator cells to electrowin copper, then further treatment to recover nickel as sulphate or to precipitate the impurities so the acid can return to the circuit.

Concentrate and residue stockpiles generate acid rock drainage in the same way a mine waste dump does, only with a higher metal content. Run-on diversion and collection, and treatment alongside the acid plant effluent, is the correct design. Uncollected stockpile runoff is the most common source of a smelter exceeding its consent in a wet year.

Numbers from Comparable Installations

We commissioned a 6 m³/day plant for this duty in Wenshui, Shanxi back in 2021. Feed COD came in around 172,000 mg/L and left at 5,000 mg/L — 97.1% removal. The train was hydrolysis acidification + DAF + oil separation + ultrafiltration.

Toward Zero Liquid Discharge

Water scarcity has pushed a lot of smelters toward recovery. Treated effluent that is still high in sulphate and dissolved solids can be polished by reverse osmosis, with the permeate reused as make-up and the concentrate sent to evaporation and crystallisation.

The limiting factor is scaling and membrane life on a stream with residual metals and high sulphate, which means the RO is only as good as the precipitation step ahead of it. Where ZLD is the goal, the design has to be built backwards from the crystalliser rather than added at the end of a conventional train.

One practical point: recovered water that goes to slag granulation or dust suppression does not need to be potable quality. Sizing a treatment plant for boiler-quality permeate when the only reuse point is a quench circuit wastes capital. Much of this mirrors the situation set out in POME Polishing, Pond Upgrades and Biogas Capture.

Frequently Asked Questions

Can the plant be modified later if our production changes?

Yes, if you tell us about likely expansion up front. Leaving room in the civil works and oversizing the equalisation tank costs far less than retrofitting later. Copper Smelter and Refinery Wastewater Treatment rarely fails because of bad chemistry — it usually fails because nobody planned for the second production line.

What information do you need to quote?

Water analysis for your worst-case stream, peak and average flows, discharge limits, available footprint and utilities. If you do not have a full analysis yet, we can start from a partial one and flag the gaps.

How long does a copper smelter system take to deliver?

Standard units ship in about 9 to 11 weeks. Custom trains with neutralisation, then selective precipitation included run longer — plan for 14 to 23 weeks once detailed engineering starts. Site installation and wet commissioning add another few weeks.
